In The World That Never Was, how exactly was Roxas able to physically appear in front of Sora, and have it not be an illusion? He's supposed to be inside Sora, right?

And another thing: If Roxas's memories weren't brought over when he merged with Sora in KH2, then WHAT was? How else would you explain why Sora was crying when he was saying goodbye to Hayner, Pence, and Olette? What it just the remaining parts of Sora's memories? Was there anything else?

In KH2, Roxas was able to appear before Sora in The World That Never Was as well. Here he instigated a fight against Sora to test him and see if he was a worthy other. But Donald and Goofy never saw him, meaning what Sora saw was within his heart.

In Dream Drop Distance, Sora is never once in the real World That Never Was. The entire time he is sleeping, and Riku is the one who makes it to the real world. Sora was able to see Roxas because being asleep is like being a layer down into your heart. Roxas is there. As is Xion and Ventus.

In DDD it is explained that while Nobodies do not have hearts upon their creation, they do end up gaining hearts of their own over time. Roxas has a heart, and that went into Sora. The memories of 358/2 Days as well as the beginning of KH2 also carried over.

In Chain of Memories, Naminé reveals that memories aren't deleted, they are never gone for good. They work like chains whose links can be disconnected and left aside. The links, the memories themselves, are still there even if they are "forgotten". These unconnected links and memories are what passed into Sora. It is why he cries when he sees Hayner, Pence, and Olette in KH2, and why he finally ends up properly remembering everything that happened to Roxas in DDD.

Roxas is his own person.

All that to say, Roxas' appearance in TWTNW in KH2 is most like a form of astral projection. Re: Roxas ejected his heart/spirit from Roxas in some way to speak with him. In DDD he wasn't that ethereal version of himself because it's a different realm entirely. It's an easy way to basically say "the old rules don't apply in this scenario, so we can do what we want."

It would have been cool if Roxas could use the dream realm to temporarily appear before Sora.

I can't tell if you're talking about Roxas being in front of Sora in The World That Never Was in KH2 or in DDD. Well, I'll just answer both.

In KH2, Roxas appearing in front of Sora did not physically happen. It was an internal conflict within Sora's heart.

In DDD, Roxas appearing in front of Sora was just a figment of the dream. Sora was within a dream.
